I. Simulation-Based Structural Design and Verification

1. The core of this stage is to determine the material flow direction and principal stress paths, and based on this, generate a 3D model that balances aesthetics and performance. Simultaneously, dynamic fatigue simulation must be performed to predict its theoretical lifespan, mitigating failure risks from the design stage.

II. High-Rigidity Clamping and Multi-Axis Machining

1. Integrated Blank and Stress Pretreatment: Aerospace-grade pre-stretched thick aluminum alloy plates are selected as blanks, with uniform internal structure and low residual stress. Vibration aging or sub-temperature heat treatment can be performed before machining to further stabilize the material state, laying the foundation for controllable deformation during subsequent machining.

2. Multi-faceted High-Precision Reference Machining: First, precise machining of reference surfaces and process positioning holes for all subsequent processes. Due to the complex structure of the bracket, specialized combination fixtures or modular vacuum chucks are often required to ensure consistent positioning and sufficient rigidity of the workpiece when machining multiple surfaces, preventing cutting vibration.

3. Layered Progressive High-Efficiency Cutting: Roughing employs a strategy of large-diameter tools and high metal removal rate to quickly remove most non-structural defects. For complex internal irregular curved surfaces and weight-reduction holes, the capabilities of five-axis linkage must be fully utilized for multi-angle continuous milling to ensure surface quality and contour accuracy.

III. Strengthening Treatment and bicycle rack

1. Heat Treatment and Surface Strengthening: The machined bracket undergoes T6 or T73 series solution aging treatment to achieve the highest specific strength.

2. Non-destructive Testing and Accuracy Verification: On a coordinate measuring machine, all mounting holes and contact surfaces are scanned to full dimensions to ensure absolute precision in fit with the frame and wheels.

3. Sampling and Fatigue Testing: In mass production, samples must be randomly selected for extreme static load testing and bench fatigue testing. These tests simulate impacts and cyclic loads several times greater than actual usage conditions, using measured data to verify the safety factor and lifespan. This is the final line of defense for ensuring riding safety.
